Place the saucepan over medium heat and cook, stirring frequently, until the butter is melted and the sugar is dissolved. Continue to cook, stirring occasionally, until the mixture reaches 234°F (112°C) on a candy thermometer, or until a small amount of the mixture forms a soft ball when dropped into cold water. (Approximately 5-7 minutes)

Combine and Coat: Remove the caramel from the heat and stir in the vanilla extract. Immediately pour the hot caramel over the popcorn in the bowl. Gently but quickly stir to coat the popcorn evenly, ensuring every piece is glistening with caramel. (3 minutes)

Shape the Balls: Lightly grease your hands with butter or cooking spray to prevent sticking. While the popcorn mixture is still warm, scoop up portions of the coated popcorn and gently form them into balls of your desired size. Alternatively, scoop some of the popcorn mixture onto a piece of plastic wrap. Gather and twist the plastic wrap to shape into a ball.

Cool and Set: Place the formed popcorn balls on a baking sheet lined with parchment paper or a silicone mat. Allow them to cool completely and set until firm. (Approximately 5 minutes)

For best results, use fresh popcorn.
Be very careful when working with hot caramel, as it can cause burns.
If the caramel becomes too thick while you are forming the balls, gently warm it over low heat to soften it again.
Store the cooled popcorn balls in an airtight container at room temperature to maintain their freshness.
